Here’s the thing about outdoor electric heaters: they live a brutal life. They go from freezing cold to scorching hot, over and over again. Most people think the heating element is what gives out first. But in my experience? That’s rarely the case. The real killer is the lead-wire junction. If that seal isn’t spot on, you’re looking at a dead short and a useless heater.
Why “Good Enough” Sealing Fails
Infrared heaters put out an intense amount of heat in one small spot. Standard sealants just can’t keep up. When the heater kicks on and off, the metal wire and the sealant expand at different speeds. In cheap units, this creates tiny micro-gaps. After a few hundred cycles, the sealant cracks. Once that happens, it’s game over. Oxygen and humidity sneak in, the connection oxidizes, and the insulation just burns out.
Doing it the Right Way
A lot of shops just throw some basic silicone or heat-shrink tubing on the wire and call it a day. For outdoor gear, that’s a recipe for disaster. We do things a bit differently. We use high-temp fluoropolymer seals and specific resins that actually move with the wire as it heats up. We also obsess over the prep. The wire is stripped and crimped perfectly—no gaps, no guesswork—before the potting happens. Why? Because air pockets are sneaky. They trap heat, causing the internal connection to overheat until it literally melts the housing.
One Little Catch
There is a trade-off, though. Because these high-spec seals are so solid, they make the lead wire stiffer. You can’t just bend these wires at a sharp angle. If you do, you’ll crack the potting compound, and suddenly your waterproof rating is gone. The trick is to plan your housing layout with a gradual bend. Give the wire some room to breathe. Do that, and your heater can take a beating from the weather for years without skipping a beat.
